Why Car Doors Leak: 7 Seal Failures and How to Prevent Them

A water leak on the assembly line or, worse, in a customer's hands, costs far more than the seal itself. In our experience supplying door, hood and trunk seals to vehicle manufacturers, almost every leak comes from one of seven root causes.

The seven failure modes

1. Compression set: the seal no longer pushes back after years of compression. Prevent it by specifying low compression-set compound (typically < 25% at 70 °C / 22 h).
2. Wrong durometer: a bulb that is too hard will not conform to the body flange; too soft and it collapses and lets water past.
3. Corner gaps: moulded or mitred corners that do not match the body radius leave a channel at the A-pillar or belt line.
4. Clip or carrier mismatch: the seal pulls away from the flange because the metal carrier or clip pitch does not match the hole pattern.
5. Flange tolerance stack-up: body variation beyond the seal's working range — the profile must be designed for the tolerance band, not the nominal.
6. Drain path blockage: water that enters must exit; if drain holes are blocked by the seal lip, the door fills.
7. Ozone cracking on sponge: low-grade sponge without adequate anti-ozonant cracks within two winters.

How to specify a seal that will not leak

• Give the supplier the body flange drawing with tolerance, not just a cross-section.
• State the closing force target; a stiffer seal raises door-closing effort and triggers a different complaint.
• Request compression load deflection (CLD) data for the bulb section.
• Ask for water-spray test validation on the actual body, not just dimensional reports.
• Specify flocking or coating on the glass-contact surface to prevent stick-slip noise.
